I have been running into similar issues, at a facility that uses AAF export with full res HD video as an archival solution, on promos.

I can routinely do AAF exports with full res HD video on version 5.0.3 of Media Composer, on a Mac.  When that facility upgraded to version 5.0.3.9 we ran into issues on larger AAFs.  I have made AAFs as large as 12 Gigs in the past, but now, AAFs larger than about 2 gigs just don't work when I go to re-import them.  Also, there seems to be a upper celing of 4.29 gigs that they just won't go bigger than, and export fails.

I have tested this on Mac Media Composer version 5.0.3.8 as well with no luck.  I can, however, back rev to 5.0.3 and AAFs work fine again.

More recently, the same facility upgraded to Mac Media Composer v 5.5.2.1 and large AAFs are still broken.  I just downloaded and installed Mac MC version 5.5.3, and same problem.  I have rebuilt settings, made new sequences, created new projects, nothing works, except downgrading to v 5.0.3.

An additional AAF issue we have run into since upgrading to Media Composer 5.5x is that AAF audio only exports with consolidate and embed is broken too.  It builds an AAF, doesn't consolidate, but includes ALL audio media.  Promo for a 30 second spot of a movie ends up being well over a Gig.

Our work around on audio AAFs is that we have to first consolidate the audio to another volume, and then make an AAF of the consolidated sequence.

Has anyone else experienced this?

I routinely import a 4 to 5 gig aaf from protools with my audio stems on an SNDX mac 4.0.5.
