Hopefully this may help others in the future.
After more digging and some help from Keycode Media here's what I found: Turning off the Io Express allows MC to create a 1080p/24 project with a thin raster of 1440. Importing the Z7U's m2t files as HDV is quick. Playback in MC seems perfect. There is no external client monitor though since the Io Express is powered down.
Even though nothing was running, I got a kernel panic just turning off the Io Express so I powered down the Mac, powered up the Io Express and then powered up the Mac. Re-opening the project displays this warning:
"The raster dimensions of this project (1440x1080) are not compatible with your Avid hardware. Select OK to open the project using the Standard raster dimensions or Cancel to stop loading the projet. To revert back to 1440x1080, switch to 1394 mode and choose the raster dimension in the Format tab in the Project window. Selecting OK will reset the Media Creation to the default values."
Selecting OK opens the project as a 1920x1080 raster, but everything still plays back fine and appears to work properly.
AJA support says the Io Express supports thin raster on input and output so the inability to select 1440 with a 1080p/24 project seems like an MC limitation. I'm at 5.5.1, does 5.5.2 address this?
Lastly, I can't find a way to ignore the Io Express if it's powered up--there's no 1394 button anymore that I can find. Am I missing it? Having to power the Mac down and up to toggle the Io Express on and off is slow.
Thanks,
-Terry

Seems a bit roundabout which makes me think I'm missing something basic.
